Three-Layer Film: Properties, Extrusion Upgrades, Formulations

Three-Layer Film: Properties, Extrusion Upgrades, Formulations

Why film behaves differently in summer and winter

Why does the same film work perfectly in summer, yet become brittle and fragile in winter? The reason is often that the material is chosen "in general", without taking into account the structure and the processing conditions. Today it is three-layer film and coextrusion that allow properties to be controlled more precisely: to make film strong, barrier-capable and at the same time economical.

What is a three-layer film and why is it better than single-layer

Single-layer film is one material with a limited set of properties. Multilayer (three-layer) film works like a construction kit: each layer performs its own task. For example, the outer layers are responsible for appearance, sealing and strength, and the middle layer for barrier properties or economy.

Barrier properties and shelf life

For food packaging the key parameter is protection from oxygen. In a three-layer structure you can make a middle barrier layer (for example, polyamide-based) that slows oxygen penetration and helps keep products fresh for longer. Meanwhile the outer layers provide mechanical strength and a stable, airtight seal.

Raw material savings: thinner does not mean weaker

By distributing functions among layers, a three-layer film often turns out thinner than a single-layer one while keeping the same or better characteristics. This reduces polymer consumption and increases the economic efficiency of production.

Regranulate in the middle layer: savings and ecology

The three-layer structure is especially convenient for using regranulate (recycled polymer). The middle layer can be made from recycled material and the outer layers from virgin raw material, preserving appearance and consumer properties. This approach lowers cost and makes production more environmentally friendly.

How to move to multilayer without buying a new line

If you run single-screw extruders and a single-layer line, it does not mean you must immediately buy a new line. Often it is more profitable to carry out an upgrade of the extrusion line for coextrusion.

What the upgrade includes (modules + coextrusion die head)

A typical upgrade is:

  • installation of 1–2 additional extrusion modules;
  • mounting a coextrusion (combining) die head that merges the melt streams into a single multilayer structure;
  • adapting the control system to the new units.

In many cases the frame, cooling and winding unit can remain without radical changes — the main upgrade falls on the extrusion section and the automation.

Automation: dosing, winding and parameter control

For multilayer film to come out consistently, it is important to control:

  • temperatures by zone,
  • melt pressure,
  • screw speeds,
  • dosing of raw material and additives.

The following almost always pay off:

  • gravimetric dosing (accuracy for raw material and expensive additives),
  • winding automation (tension and edge control), which reduces manual labor and rejects.

Three-layer film formulations: how to get the required properties

After the upgrade, the main question is the formulation and the production process.

Economics: fillers (chalk/talc)

To partially replace expensive polymer, fillers (chalk, talc) are used. It is important to ensure good mixing — otherwise the properties will "float". Therefore fillers are better introduced through well-tuned mixing/compounding.

Property stabilization: elastomers and compatibilizers

Polyethylene quality can vary from batch to batch. For stability and higher strength, elastomers and compatibilizers are used: they improve tensile strength and puncture resistance and reduce the reject rate.

Working with recycled material: brighteners and property restorers

Recycled raw material can produce odor and yellowing, and can also lower some characteristics. These problems are addressed with brighteners, property restorers and processing additives — they improve processing and reduce the load on the equipment.

Process setup: conditions, pressure, cooling

Even a perfect formulation will not work without the right process conditions. Critically important are:

  • the temperature profile,
  • stability of pressure in the die head,
  • extrusion speed,
  • controlled cooling.

It is also important to take operating conditions into account: winter needs frost-resistant solutions, summer needs UV stabilization, and the intermediate seasons need a margin of elasticity.

Summary

Three-layer film is a way to increase functionality, lower cost and make quality stable all year round at the same time. And upgrading a line for coextrusion makes it possible to introduce three-layer technology without buying a completely new line.

Need an upgrade assessment or a solution selected for your product? We will help you choose the configuration, coextrusion die head, automation and basic formulations for your task.

  1. What is a three-layer film?
It is a multilayer film of three layers, where each layer performs its own function: strength, barrier properties, appearance, sealing.
  2. Why is a three-layer film better than a single-layer one?
It gives more properties at a lower thickness, allows more precise control of the formulation and the use of recycled raw material in the middle layer.
  3. Can a single-layer line be upgraded for coextrusion?
Yes. Usually 1–2 modules are added and a coextrusion die head is installed, after which the controls and dosing are adjusted.
  4. Where are barrier films used?
Most often in food packaging and wherever it is important to extend shelf life by reducing oxygen penetration.
  5. Can regranulate be used in three-layer film?
Yes, most often in the middle layer with the right formulation and stabilization.
  6. Why is automation needed in coextrusion?
To consistently control temperature, pressure, dosing and winding quality — this reduces rejects and manual labor.
